Q: Just received it in the mail, sounds like a rattle or something has come loose inside?

No it will make a rattling sound because that's part of the puzzle. Mine sounds the same way but it's perfectly fine. Just don't bang it against things thinking it's got something stuck!

Q: Is this harder than the nutcase

Much harder. I had nutcase apart and back together in 10 minutes. I still haven’t put quartet back together. I set it aside for the last long while because I got frustrated with it.

Q: Does the solution to Nutcase involve a cross-threaded nut? I need to know if I am breaking my puzzle and need to get it back.

There's no cross threading of either nut
