has anyone replaced flap with a vinyl flap? If so which one?

You could replace with vinyl but why? My flap lasted 7 years. My 100LBShepard finally broke it. For less than $100. There are no vinyl flaps that fit exact either. It has to be a pretty tight fit. Bite the bullet- buy the new flap.

What are the size/type of screws?

It comes with 6 screws - 4 to hold the frame together & 2 for anchors. I have installed 5 of these doors in various uses. If mounting to an exterior solid slab "thick" door, it helps installation to use 1/4-1/2" longer screws. The screws supplied only connect with 2-3 threads on thick doors which is recipe for failure. Instructions are tough to follow & no diagrams. A great product that is tough to install. You-Tube helps installation.

Is this challenging to fit in a paneled door?

Probably a 3 on 1 to 5 scale.You will need a straight-edge to draw the opening lines, a jigsaw, drill & min. 3/8 in. bit to drill a hole at the corners for the jigsaw to start. Precise measuring is critical. Be sure to measure twice and cut once...you don't want to ruin the door.

Is this a replacement for ultrfmed? that's what i currently have

Yes the air seal did replace the ultraflex series.
